Product design and development usually breaks at the handovers. A concept is designed by one team, tooled by another and qualified by a third, and the assumptions behind each decision get lost in between. By the time a problem surfaces at first article, nobody owns the decision that caused it — and correcting it means re-cutting steel and losing weeks.
Efficient Innovations carries the work through as one team. With 25 consultants and three decades in the plastics industry, we handle product design and development from first concept to stable production, so design intent survives all the way to the mould that has to deliver it.
Concept and feasibility design
We translate product ideas into practical, high-performance packaging through 3D modelling and structural simulation. At this stage the questions are fundamental: will the geometry fill cleanly, will the material behave as the brand expects, does the form the marketing team approved survive contact with a production route? Answering them early is far cheaper than answering them at trials.
Tool design and DFM review
Design-for-manufacturability is where most concepts either become viable or quietly accumulate cost. We evaluate cavity strategy, wall section balance, draft, gating approach and ejection to confirm the part can be made efficiently and repeatably at scale. Where simulation adds value, mould flow validation tests fill, packing and cooling behaviour before fabrication begins.
Validation and testing
Designs are proven under real conditions, not assumed. We conduct trials for material compatibility, dimensional accuracy and functional reliability — confirming the pack performs through filling, transit and shelf life rather than only in prototype form.
Optimisation and commercialisation
The final stage refines the design for cost efficiency, manufacturability and sustainability, ensuring faster market readiness. Decisions made here — cavity count, material grade, closure complexity — determine unit economics for the life of the tool, so we make the trade-offs explicit while they are still open.
Why one team matters
Most packaging problems start at design and surface at tooling, when fixing them costs steel and production time. A wall section that sinks, a closure that binds, a geometry that cannot be ejected cleanly — these are design decisions, and they are inexpensive to change only while the design is still on screen.
Efficient Innovations works independently of any mould maker or supplier, across FMCG, food, personal care and cosmetics. Clients retain full ownership of designs and moulds on completion. With tooling partners across 41 countries, we bring judgement grounded in what actually manufactures at volume — not what renders well.
